These percentages keep pulling tension and heat dissipation reasonable; exceed them and you risk damaging insulation during the pull.

Does the ground wire count in conduit fill?

Yes. Every conductor in the raceway counts toward fill area, including equipment grounding conductors and the neutral, whether insulated or bare. Use the actual conductor area from Chapter 9 (Table 5 for insulated, Table 8 for bare) — the ground is not exempt, even though it is not a current-carrying conductor for derating purposes.

Does conduit fill include insulation thickness or just copper?

Conduit fill uses total conductor cross-sectional area including insulation, not bare copper area alone. NEC Chapter 9 Table 5 values already represent insulated conductor area, while bare equipment grounds are taken from Table 8. That is why two conductors with the same copper gauge but different insulation types can produce different fill results.

What if my conduit fill is over 40 percent?

If the calculated fill exceeds the allowable Table 1 percentage for your conductor count, the raceway is overfilled and you need fewer conductors or a larger trade size. Overfill increases pull tension and sidewall pressure, making insulation damage more likely during installation. Passing fill is a prerequisite before pulling-conductor and ampacity checks.

Does a short conduit nipple really allow 60 percent fill?

Yes, NEC Chapter 9 Table 1 allows 60% fill for a nipple that is 24 inches or shorter. That is a limited exception for very short segments and does not replace the standard 53%/31%/40% limits used for normal raceway runs. If the segment exceeds 24 inches, use the standard percentages.
